Safety Belt and Occupant Factors Influencing Thoracic & Upper Abdominal Injuries in Frontal Crashes

This paper reports on a study that examines the effect of shoulder belt load limiters and pretensioners as well as crash and occupant factors that influence upper torso harm in real-world frontal crashes. Cases from the University of Michigan International Center for Automotive Medicine (ICAM) database were analyzed. Additional information was used from other databases including the National Highway Traffic Safety Administration (NHTSA) New Car Assessment Program (NCAP), the Insurance Institute for Highway Safety (IIHS), the National Automotive Sampling System - Crashworthiness Data System (NASS-CDS), and patient data available from the University of Michigan Trauma Center. The ICAM database is comprised of information from real-world crashes in which occupants were seriously injured and required treatment at a Level 1 Trauma Center.

Applying Software Dependence Analysis for Automotive Embedded Software

The size and complexity of embedded software in automotive systems has been increasing rapidly. This makes the analysis of such systems difficult. For instance, in many analyses it is required to trace the dependences between variables in the software. E.g., in checking compliance to On-Board Diagnostics (OBD) standards one needs to ensure that only OBD compliant data-items are used (directly or indirectly) in an algorithm that is to be OBD compliant. Similarly, for safety analysis such as Design Failure Mode Effects Analysis (DFMEA), all the inputs to a safety critical system, all inputs to them, etc., have to be found, so that failure modes associated with these can be analysed. Currently such tracing of dependences is performed manually at great cost and effort. We describe the application of a technique (and tool) that automates the tracing of software dependence.

Development of Sensor Attachment Criteria (Immunity) - Side Impact Sensor Mounted on Door Impact Beam

The sensor mounted on the door impact beam plays a major role in side impact events. The accelerations of side impact sensors are processed by sensing algorithms to make a decision on the air bag deployment. The sensing signal criterion for the deployable condition is a well understood process. However, the non-deployment sensing signal for the immunity to abuse conditions is a function of sensor attachment stiffness to the base structure. The base structure can be a door inner panel or door impact beam. In one of the production program, the acceleration based sensor attached to the impact beam showed immunity issues in the abusive door slams/opening to objects. Hence, the computer Aided Engineering (CAE) analysis was used to develop the sensor attachment criterion.

Evaluation of Force-Based Spot Weld Modeling in Quasi-Static Finite Element Analysis

Evaluating spot weld separation is one of the most challenging tasks in a quasi-static simulation. There are several factors that exist in modeling welds analytically that can influence correlation to physical test. This paper presents 4 specific factors: spot weld representation, weld thickness, weld strength, and metal forming effects around spot welds. There are many ways in which a spot weld can be modeled within an FEA model from mesh independent beams to mesh dependent hex clusters. While each modeling technique comes with its unique sets of advantages and disadvantages, a method is chosen to best balance correlation, model setup timing and computation time. Dependent on the way the thickness of the spot weld is represented, artificial moments can be induced which misrepresents structural behavior. The assigned yield strength of the spot weld influences the behavior of the joint.

Critical Success Factors of Lean Manufacturing Implementation in Automotive Industry in China

Purpose - This research aimed to investigate the process of lean manufacturing implementation in automotive industry in China in order to identify the critical success factors. Design/methodology/approach - A review of relevant literature is used to identify potential critical success factors for lean manufacturing implementations. The research had targeted lean-manufacturing management, practitioners, process users, and consultants working in automotive industry in China. Data were collected with an electronic survey which included 20 close ended questions, each measured by using five-point scale, Out of total 200 questionnaire distributed, 80 useable responses were received resulting in 40 % response rate. A judgmental sampling technique had been selected. Both descriptive and inferential statistics had been used to analyze this data.

Optimization of High-Volume Warm Forming for Lightweight Sheet

Traditional warm forming of aluminum refers to sheet forming in the temperature range of 200°C to 350°C using heated, matched die sets similar to conventional stamping. While the benefits of this process can include design freedom, improved dimensional capability and potentially reduced cycle times, the process is complex and requires expensive, heated dies. The objective of this work was to develop a warm forming process that both retains the benefits of traditional warm forming while allowing for the use of lower-cost tooling. Enhanced formability characteristics of aluminum sheet have been observed when there is a prescribed temperature difference between the die and the sheet; often referred to as a non-isothermal condition. This work, which was supported by the USCAR-AMD initiative, demonstrated the benefits of the non-isothermal warm forming approach on a full-scale door inner panel. Finite element analysis was used to guide the design of the die face and blank shape.

A Fatigue Prediction Method for Spot Welded Joints

Generally linear finite element analysis (FEA) is used to predict fatigue life of spot welded joints in a vehicle body structure. Therefore, the effect of plastic deformation at the vicinity of the spot welded joints is not included on fatigue prediction. This study introduces a simple technique to include the plastic deformation effect without performing elastic-plastic finite element analysis. The S-N curve obtained from fatigue test results is modified to consider this effect. Tensile strength test results of spot welded joint specimens were utilized to find the load range for FEA equivalent to the applied load range for fatigue tests. To demonstrate the proposed approach, fatigue test results of advanced high strength steels (AHSS) for lap-shear and coach peel specimens were used. Both the specimen types were tested at various constant amplitudes with the load ratios of R=0.1 and 0.3.

A Statistical Approach for Correlation/Validation of Hot-Soak Terminal Temperature of a Vehicle Cabin CFD Model

A Design for Six Sigma (DFSS) statistical approach is presented in this report to correlate a CFD cabin model with test results. The target is the volume-averaged hot-soak terminal temperature. The objective is to develop an effective correlation process for a simplified CFD cabin model so it can be used in practical design process. It is, however, not the objective in this report to develop the most accurate CFD cabin model that would be too expensive computationally at present to be used in routine design analysis. A 3-D CFD model of a vehicle cabin is the central part of the computer modeling in the development of automotive HVAC systems. Hot-soak terminal temperature is a thermal phenomenon in the cabin of a parked vehicle under the Sun when the overall heat transfer reaches equilibrium. It is often part of the simulation of HVAC system operation.

A Variable Displacement Engine with Independently Controllable Stroke Length and Compression Ratio

A variable displacement engine with the capability to vary stroke length and compression ratio independent of one another has been designed, prototyped, and successfully operated. Reasons for investigation of such an engine are the potential for improvement in fuel economy and/or performance. Literature has shown that engines with variable compression ratio can significantly decrease specific fuel consumption. Engines with variability in stroke length can maintain peak efficiency running conditions by adjusting power output through displacement change verses through the efficiency detriment of throttling. The project began with the synthesis of a planar 2-dimensional rigid body mechanism. Various synthesis techniques were employed and design took place with a collection of computer software. MATLAB code performed much of the synthesis, kinematic, and dynamic analysis.

Heat Transfer Study of a High Power Density Diesel Engine

The development of diesel engines is constantly leading to greater increases in the power density. The heat load into the combustion chamber walls increases with the increased power density. Estimating correct local heat fluxes inside the combustion chamber is one of the most challenging tasks in engine simulation. In this study, the heat load of the piston was estimated with the help of the modern simulation tools CFD and FEM. The objective of the work was to evaluate the thermal stress of a research engine designed for an exceptionally high maximum and mean pressure. The local heat transfer coefficient and gas temperature were simulated with a CFD code with the standard and modified wall functions and used as boundary values for the FEM analysis. As a reference case, a model of a production engine with measured piston surface temperatures was used to validate the combined CFD and FEM analysis.

Design and Optimization of Steering Assembly for Baja ATV Vehicle

The steering assembly is a part of an automotive suspension system that provides control and stability. It provides control of direction, stability, and control over placement of the car. Optimization of the vehicle in weight results in enhanced performance and low fuel consumption, more so for an all-terrain race car. Optimization in this paper loosely refers to weight reduction and achieving the optimum stiffness to weight ratio of each component. This research encompasses various aspects linked to conceptualizing, designing, analysing, optimizing, and finally manufacturing the steering sub-system. Analytical calculations for mechanical design were performed using data from various experiments and jigs. CAD was developed using SolidWorks, and various analyses were performed using Altair HyperWorks. Finite Element Analysis (FEA) was primarily used to build stress plots and locate weak spots aiding optimization.

A Data-Driven Approach to Determine the Single Droplet Post-Impingement Pattern on a Dry Wall Using Statistical Machine Learning Classification Methods

The study of spray-wall interaction is of great importance to understand the dynamics during fuel-surface impingement process in modern internal combustion engines. The identification of droplet post-impingement pattern (contact, transition, non-contact) and droplet characteristics can quantitatively provide an estimation of energy transfer for spray-wall interaction, thus further influencing air-fuel mixing and emissions under combusting conditions. Theoretical criteria of single droplet post-impingement pattern on a dry wall have been experimentally and numerically studied by many researchers to quantify the hydrodynamic droplet behaviors. However, apart from model fidelity, another issue is the scalability. A theoretical criterion developed from one case might not be well suited to another scenario. In this paper, a data-driven approach for single droplet-dry wall post-impingement pattern utilizing arithmetical machine learning classification methods is proposed and demonstrated.

Statistical Models of RADAR and LIDAR Returns from Deer for Active Safety Systems

Based on RADAR and LiDAR measurements of deer with RADAR and LiDAR in the Spring and Fall of 2014 [1], we report the best fit statistical models. The statistical models are each based on time-constrained measurement windows, termed test-points. Details of the collection method were presented at the SAE World Congress in 2015. Evaluation of the fitness of various statistical models to the measured data show that the LiDAR intensity of reflections from deer are best estimated by the extreme value distribution, while the RCS is best estimated by the log-normal distribution. The value of the normalized intensity of the LiDAR ranges from 0.3 to 1.0, with an expected value near 0.7. The radar cross-section (RCS) varies from -40 to +10 dBsm, with an expected value near -14 dBsm.

The Front Center Airbag

General Motors and the Takata Corporation have worked together to bring to production a new, industry first technology called the Front Center Airbag which is being implemented on General Motors' 2013 Midsize Crossover Vehicles. This paper reviews field data, describes the hardware, and presents occupant test data to demonstrate in-position performance in far side impacts. The Front Center Airbag is an airbag that mounts to the inboard side of the driver front seat. It has a tubular cushion structure, and it deploys between the front seating positions in far side impacts, near side impacts and rollovers, with the cushion positioning itself adjacent the driver occupant's head and torso. This paper includes pictures of the technology along with a basic description of the design. In-position occupant performance is also described and illustrated with several examples. Single occupant and two front occupant far side impact test data are included, both with and without the airbag present.

One of the keys to a good reliable design is evaluating potential and past issues, ascertaining and then mitigating the risk that past and future issues will potentially occur. This is even more important with the automobile designs of today and for those in the future, specifically the hybrid and fuel cell vehicle. DFMEA and FTA are tools that aid in the understanding of complex design risks, from the system level down to the component level. This session will look at different case studies (from simple to complex) and the strategies used to understand systemic failure modes using both DFMEA and FTA.

Multi-Physics Simulation of Ultra-Lightweight Carbon Nanotube Speakers

Carbon Nanotube (CNT) thin film speakers produce sound with the thermoacoustic effect. Alternating current passes through the low heat capacity CNT thin film changing the surface temperature rapidly. CNT thin film does not vibrate; instead it heats and cools the air adjacent to the film, creating sound pressure waves. These speakers are inexpensive, transparent, stretchable, flexible, magnet-free, and lightweight. Because of their novelty, developing a model and better understanding the performance of CNT speakers is useful in technology development in applications that require ultra-lightweight sub-systems. The automotive industry is a prime example of where these speakers can be enabling technology for innovative new component design. Developing a multi-physics (Electrical-Thermal-Acoustical) FEA model, for planar CNT speakers is studied in this paper. The temperature variation on the CNT thin film is obtained by applying alternating electrical current to the CNT film.

Application of Mizenboushi (GD3) Method of Problem Prevention to Vehicle, Component and Subsystem Validation

The GD₃ or GD Cubed method of problem prevention has been applied to product changes and to test results at the component, subsystem and vehicle level. GD₃ stands for Good Design - Good Discussion - Good Dissection. Good Discussion of changes (Design Review Based on Failure Mode) identifies BUDS of PROBLEMS that may arise from interfaces and areas of change. Good Dissection (Design Review Based on Test Results) is applied to physical test samples during and after tests to identify Buds of Problems that may not be obvious from inspection of the parts or test results. The paper first describes implementation of the GD₃ principles and methods supporting Good Discussion (DRBFM) and Good Dissection, and then discusses how they are applied and embedded in the Vehicle Development Process at General Motors Co.
